3D-molded wall panels using upcycled materials  


The strikingly shaped wall panels consist of a core of wood fibers bonded with BASF's acForm®. This binder technology enables 3D designs with wood fibers that can be produced efficiently and quickly on a standard hot press. The top layer on both sides consists of a composite material made from coffee grounds and paper waste with Acronal® as a binder. The application was developed in collaboration with BASF partners 21upcycling, Sonae Arauco, Steico and Trabattoni Stampi.

A digitally designed and manufactured "floating" concrete staircase


The concrete staircase called “Cadenza” leads to the second floor of the STEP2 unit. The project team included experts from ROK Architekten, the “Digital Building Technologies” chair at ETH Zurich, the former BASF subsidiary Forward AM, the 3D printing company New Digital Craft, the precast concrete manufacturer SW Umwelttechnik, the engineering firm WaltGalmarini and the Empa spin-off re-fer.


As with other innovative projects, the team utilized the full potential of digital design and 3D printing. The steps are extremely thin and only fixed at one point, "threaded" onto a curved steel rod, which gives the impression of the steps floating in midair. By using 3D-printed formwork, it was possible to create more complex shapes than would have been achievable with a conventional solution. Furthermore, the formwork can be used several times, which means that the amount of material required for both the staircase and the formwork can be significantly reduced.


The prefabricated steps contain around 40 percent of the volume of a conventional concrete spiral staircase. Using re-fer's prestressing technology, the individual elements were assembled at Empa in Dübendorf and then lifted into the STEP2 unit through a narrow opening in the floor slab. The finished staircase can be dismantled and reused relatively easily, thanks to the innovative prestressing technology. "Cadenza" impressively demonstrates an approach to facilitating customized, resource-saving concrete elements.


As with the ceiling, the staircase forms a thermal storage mass and is therefore an integral part of STEP2's energy concept.

A multifunctional and resource-optimized floor system


The innovative ribbed filigree ceiling, which is being used for the first time in the STEP2 unit, is a joint venture of architectural office ROK, engineering firm WaltGalmarini AG and Stahlton Bauteile AG. It is not merely a structural element but performs additional functions in relation to the thermal balance or acoustics in the unit: key characteristics regarding building physics were integrated directly into the slab. Its digital planning and production chain is a good example of functional integration delivering highly efficient, resource-optimized structures.


In order for the ceiling to function as a thermal storage mass, the air inside the building has to be able to circulate past its surface unhindered. A conventional acoustic ceiling required for the room acoustics was therefore not feasible. Instead, it was functionally integrated directly into the concrete floor slab. A hexagonally structured honeycomb surface ensures that the sound is dispersed along the surface. Behind the circular openings are 3D printed acoustic boxes filled with mineral clay foam, which absorbs the sound efficiently. The surface structure of the ceiling offers an additional advantage: it increases its surface area by around 15% and thus improves heat exchange with the thermal mass of the ceiling.


The ceiling system allows spans of between 8 and 14 meters, making it ideal for use in office and high-rise construction. The individual elements were prefabricated in Stahlton's factory using 3D-printed mineral formwork, then transported to NEST and assembled in the unit. Thanks to the combination of digital planning and 3D printing, the amount of material used – and therefore CO2 emissions as well – were reduced by 40 percent, compared to conventional concrete floor slabs. The formwork and the ceiling elements themselves are 100% mineral and recyclable.

A small lamp with a big impact


Bartenbach's patented pinhole lens (LFO) with a light-emitting surface of 8mm diameter has been further developed in the STEP2 unit project. For the first time, tunable light from 2200K-5000K with up to 850lm is emitted from a single point in a luminaire. This corresponds to the luminous flux of a 60W light bulb (free-radiating), but requires only 14 percent of its corresponding energy.

Air conditioning unit for peak shaving


In the STEP2 unit, the interior is conditioned using passive systems, shading, natural ventilation and sufficient thermal storage mass. If the passive measures are not sufficient, an air conditioning unit can step in to ensure the desired room comfort - for example on hotter than average summer days. The simulation model created by WaltGalmarini predicts the need to break such peaks by using the air conditioning unit for three days in winter and six days in summer for the entire unit over the course of a year. Their model is now being validated in real operation and further optimized.


Erich Keller AG developed and built the air conditioning unit with low system temperatures especially for the STEP2 unit. It uses only slightly tempered water and is therefore particularly energy-efficient, while emitting very little noise. In addition to passive temperature equalization through the thermal mass of the building, it ensures a balanced and pleasant room climate on extreme days - without draughts or strong temperature fluctuations. The low flow temperatures make the system ideal for operation with heat pumps or other renewable energy sources. It therefore makes a further contribution to STEP2's overall sustainable energy balance.

An integrated acoustic solution 


To enhance room acoustics, the industry partners involved have developed an innovative acoustic solution that can be discreetly integrated into the ribbed filigree ceiling: a 3D-printed acoustic box.
A conventional acoustic solution, such as a suspended ceiling, would have severely impaired the successful implementation of STEP2's energy concept. 3D printing, however, makes it possible to adapt the boxes precisely to the shape of the ceiling.


Inside the box, BASF's Cavipor® clay foam is used for the first time for sound insulation. The recyclable, mineral-based insulation material, which was originally developed for energy-efficient renovation of double-shell masonry, has better sound absorption in the medium frequency range than conventional solutions. Its porous structure fractures the sound on its way through the foam, which prevents reflection - i.e. reverberation.
This innovative acoustic solution enables high acoustic quality within the room, even with sound-reflecting surfaces, while at the same time giving architects greater design freedom.

Automated ventilation flaps in the façade


Automated, floor-to-ceiling ventilation flaps are a key component of the passive energy system in the STEP2 unit. These are integrated into the façade to allow natural ventilation as required. They open gradually when the CO2 content or indoor temperatures rise. As the flaps run across the entire height of the room, a large, vertical air roll is created, which ensures efficient ventilation. During summer nights, the flaps are used for passive night-time cooling of the unit and its thermal masses. In the increasingly warmer summer months, this can significantly reduce the need for active cooling. The ventilation flaps therefore make an important contribution to both the air quality, as well as the energy efficiency of the building.

Developing market-ready solutions through co-creation


Construction usually works in a serial manner: every involved partner completes their work at a certain point in the overall timeline and then hands over the site to the next party. When it comes to innovation, though, this approach does not lead to satisfactory results. For the quality of realized solutions, it is imperative that all involved parties work together along the value chain from the beginning, thus contributing to a common goal with their individual and valuable expertise. The two-story unit STEP2 demonstrates in an impressive manner what is possible by applying this cooperative approach. Involving every partner, the project team carefully evaluated and defined a business case for each innovation ahead of construction, because the ambition was to realize only what has real market potential in the construction industry. Therefore, over a period of three years, partners from industry and from research have developed innovations in the field of circular economy, industrial and digital fabrication, as well as building envelopes and energy systems that fulfill this claim.

Large waste streams are constantly being generated worldwide – in some cases directly from the manufacturing industries, such as the textile industry. The STEP2 unit therefore demonstrates how these supposed waste streams can be given new life through upcycling. BASF binder technology makes it possible to transform residual materials into innovative components for the construction and furniture industries.


STEP2's floor panels, for instance, consist of a composite material made from denim fabric scraps and Acronal® as a binder. The application was developed in collaboration with BASF partners 21upcycling, LICO and Refalett.

BASF's acForm® binder technology makes it possible to produce 3D designs from wood fibers efficiently and quickly on a standard hot press. High-performance insulation with clay foam


The high-performance Cavipor® clay foam provides seamless thermal and sound insulation in the floor of the STEP2 unit. It also compensates for the height differences in the sloping screed. This allowed the floor to be laid on the substructure without any problems. The unique in-situ foam combines the advantages of a mineral insulating material with the fast, safe and clean application of a self-sealing foam system. After drying, the foam has optimal thermal and acoustic insulation properties and is dimensionally stable. 


In the STEP2 unit, Cavipor® was used for the first time in a wood hybrid application.

Innovative lighting concept


The lighting concept for STEP2 enables the design of several visually appealing and effective scenes for both day and night. In addition to sophisticated daylight control, using the OKAfree or OKAsolar systems, the artificial lighting solution delivers an innovative and sustainable solution: its focus deliberately lies on people and their visual, emotional and biological requirements of light. Lighting requirements vary depending on the activity, time of day and emotional or biological state. This not only requires spectral adaptation, it also requires taking into account the distribution of light. The aim of the STEP2 unit was therefore to develop and implement a holistic lighting concept that supports people's health, well-being and performance in a targeted and long-term manner.


The integrative lighting, which is embedded in the building's architecture, represents a combination of daylight, daylight supplementation and artificial lighting at night. All systems are tailored according to each room's use case. To save material, the unit makes use of miniaturized systems, while design components are omitted entirely. To avoid scattered light, only highly transparent or reflective optics are used. This directs the light exactly where it is needed, optimizing energy consumption.

Kitchen countertop cover and splashback made from fishing nets


The close collaboration between BASF and the Berlin-based start-up Coldharbour Tiles Deutschland GmbH is a prime example of the principles of circular economy. Coldharbour Tiles is a luxury eco-tile brand that produces wall and decorative tiles from recycled fishing nets. These now form the kitchen countertop cover and splashback in the STEP2 unit.
By partnering up with BASF and using Swiss-made IrgaCycle® additive solutions in production, Coldharbour Tiles improves the quality of the recycled materials and increases the durability of its tiles. This partnership supports Coldharbour Tiles in its goal of transforming unwanted fishing nets into luxurious, environmentally friendly tiles.

Kitchen fronts made from coffee grounds


The furniture fronts in the kitchen of the STEP2 unit consist of a composite material made from coffee grounds and acForm® as a binder. Enabled by BASF's binder technology, this allows the upcycling of waste materials into innovative components for the construction and furniture industries. Coffee grounds are well suited for this application as they are continuously generated in large quantities globally. The use of this waste product reduces the need for new raw materials. The application was developed in collaboration with BASF partner 21upcycling. It is also suitable for other 3D designs, such as a coffee tray made from coffee grounds and furniture elements.

OKAfree – Customized shading through 3D-printed daylight design


New Digital Craft has developed 3D-printed inserts for insulating glass elements especially for the STEP2 unit. They are aligned with the natural course of the sun and can be seamlessly integrated into the building's glass façade. Through their sophisticated design, they direct as much natural daylight as possible into the building while shading specific interior areas – in this case a video wall in the meeting room. The system offers a highly customized solution, allowing the ideal use of screens, while guaranteeing a high level of daylight comfort, all protected in the dust-free environment of the insulating glass panes.

OKAsolar – Optimized daylight system for the façade


The façade of the STEP2 unit features OKAsolar panels at various points in order to make optimal use of natural daylight for the interior despite shading. Fixed slats in the space between the panes direct daylight far into the interior of the building and at the same time protect against direct radiation and heat input. This can significantly reduce the costs of artificial lighting and cooling loads and optimize the energy balance of a building.

Phase change materials as an additional thermal storage mass


In addition to the combined thermal storage mass of the ribbed filigree floor slab and the Cadenza staircase, ceiling panels with phase change materials are used on the upper floor. Phase-change materials (PCMs) are latent heat accumulators that can absorb large amounts of heat or cold energy and store it over a long period of time with minimal loss. Their technology is based on thermal changes in the aggregate state of high-quality kerosenes between solid and liquid.

Photovoltaics on the façade


Photovoltaic modules on the outside of the façade generate energy, while different installation positions are being examined for their efficiency and cost-effectiveness. The Ertex panels, which are discreetly integrated into the outer shell, are mounted in three rows and can hardly be distinguished from other façade elements.

Am Dach hängend schweben die Ellipsoide über dem Fitnessraum, bieten Intimität und zugleich erwünschte Durchblicke. Trotz enger Verhältnisse entsteht ein dreigeschossiger und von Tageslicht durchfluteter Raum, der auch für Betrachter von aussen die einzigartige Nutzung offenbart. Das architektonische Konzept stammt von der dransfeldarchitekten ag.

All of which are aimed at ensuring that a few self-regulating elements of the building can react autonomously to these climatic changes.


To enable precise forecasts, WaltGalmarini carried out a sensitivity analysis using dynamic simulation tools on the building's digital twin. This method allows a detailed assessment of energy efficiency and comfort under different possible conditions.

Systemic energy and comfort concept


Engineering firm WaltGalmarini has developed a comprehensive energy and comfort concept for STEP2. Its façade is the core element when it comes to optimizing the indoor climate and simultaneously increasing the building's energy efficiency. The ceiling and staircase interact with the façade to act as a thermal storage mass and enable largely passive energy management. Integrated shading and controlled natural ventilation ensure a pleasant indoor climate - both part of the newly developed closed cavity façade from Aepli Metallbau.

Using the façade as a research & development platform


In line with the energy concept of the entire STEP2 unit, its façade primarily features passive systems. Unlike conventional closed-cavity façades, the newly developed closed double-skin façade from Aepli Metallbau does not require an external air supply, thus reducing the use of both material and technology, as well as eliminating the conventional need for operating energy. The frame consists of a timber-aluminum hybrid system, which is very weather-resistant on the outside while providing a natural comfort on the inside. The façade elements were almost completely prefabricated in the factory and could be assembled in just a few days, thanks to careful planning and modular construction.


Similar to the core concept of NEST, the façade itself is a test and development platform: individual modules can be replaced over the coming years with little effort, allowing the installation of new technologies. In its first phase, curtains are used as an integrated shading system, alongside automated ventilation flaps and various lighting control systems.


Lastly, the façade aims to have a positive effect on the building's energy balance. To this end, various technologies and installation positions for photovoltaics are combined and examined in terms of efficiency and cost-effectiveness during operation. The continuous use of the unit also allows monitoring of real user behavior and the collection of valuable data.

Wall panels made from paper waste and coffee grounds


The walls of the STEP2 unit send out a clear signal: they have been lined with furniture panels made from used paper cups. This is a reminder that in Germany alone, 30 million plastic-coated to-go cups are disposed and mostly incinerated every year. For this application, BASF used their Acronal® binder technology. It allows the upcycling of residual materials, into innovative components for the construction and furniture industry. The wall panels consist of a composite material made from coffee grounds and paper waste with Acronal® as a binder. The application was developed in collaboration with BASF partners 21upcycling and Refalett.
